Don't know how you're confused by that. Astral projection is a completely different ability from incorporeality that in no way makes you untouchable.

Zoro can react to things that isn't in his line of sight. He should be fine

Zoro has a 5x AP and massive LS advantage. I would say that soul damage is a bigger wincon for Ichigo than AD.

Zoro outskills Ichigo and has better AP and much better stamina. Assuming Zoro does take some soul damage I think he will outlast Ichigo due to his willpower
